That sounds like a internal issue with the transfer case, it may be a gear problem or actuator not working properly for the shift. What actuators did the mechanic replace? did he check anything else or just replace parts with no diagnostics?

oh wow that doesn't sound like he knows whats going on, he does owe a refund then for misdiagnosis and im not sure you want to take it back to him for further diag. At this point is could be electrical issue or something internal on the transfer case. I would see if you can find a local trans guy with good reviews that can check it out.
